The basis of a new project for the modernization of an electric vehicle was a used kit I purchased via the Internet based on electric motor Advanced D.C. Motors 8 "4001А 15 kW 6000 rpm, peak power 60 kW weight 50 kg.

Also included: controller Curtis PMC models 1231C 550 A, 120 V.
DC-DC converter TODD PC40-LV 14 V. 40 A and on-board charger Zivan 3 kW 108 V. are conveniently located on the back of the rear seat of the electric vehicle.

He began balancing the coupling on the basis of the standard Tavria clutch.
Why does an electric car still have a clutch? Because it is the ideal coupling in terms of high torque transmission, at the same time flexibility of the connection is ensured and, as a consequence, the life of the bearings is increased.

For precise alignment of the electric car engine with the box, a centering sleeve was made based on the spline part from the standard Tavria clutch.

To center the box, I put it in a vertical position and put the engine on the slots of the box from above.
Then I turn on the 12 V engine and achieve the easiest rotation with the gearbox.

After that, I drill holes through the engine washer plan - radially into the box, in the area of ​​the tie bolts, and drive the guide pins into the box holes (as in the clutch basket).

The next step is to drill holes for the tie bolts. The articulation of the engine with the electric vehicle box is complete. Next is the manufacture of the clutch.

The clutch has been modified. Static and dynamic balancing of the assembled clutch has been performed.
The engine and gearbox are strapped and ready to be installed in the engine compartment of an electric vehicle.

And now, I finally bought batteries .. 9 pieces 12 V 120 A / HOUR Chinese helium maintenance-free with 15 years of service life in stationary mode and up to 300 deep discharge cycles, 500-600 50% cycles and up to 1200 30% cycles.

Conducted road tests. At a speed of an electric vehicle of 60 km / h, the current consumption is 40-50 A, theoretically 120-130 km power reserve. At 90 km / h the current is 75 A. The dynamics of the electric car is good, overtaking is easy.

The maximum speed in 4th gear is 130-135 km / h, current is 250 A.
Completed the layout of the electric vehicle completely. The charger moved to the back of the driver's seat, and the 14 V converter to the engine compartment.

Now I'm preparing the battery box for the rear battery pack. In the trunk of an electric car, along the perimeter of the finished box, the bottom will be cut.

The box with the battery will go down to the place of the regular gas tank, and the volume of the trunk will remain virtually the same.

Due to the excess weight of about 130 kg, the number of seats of the electric vehicle has been reduced to 4. All standard components remained factory-made (brakes without vacuum booster still from the factory).

The same wheels, the familiar seat and steering wheel ... But its engine does not emit deafening shooting sounds, but works with a barely audible buzz. Yes, we have before us the first electric card in the country (Fig. 1). It was created in the Kharkov Automobile - Road Institute, where the first sports electric vehicle and the first sports electric motorcycle were built and tested. Family "HADI - electro "on tests and during sports competitions showed itself from the very better side... So, on the electric car HADI-11E in 1973, three all-Union speed records were set, one of which exceeded the international one. But back to the electric card. When creating it, Kharkiv designers used a ready-made ordinary map. The magazine "Modelist-Constructor" wrote more than once about how to build such a map. You can take for this purpose and standard cards "Estonia K-5" or AK-2 of the Leningrad Sports Shipbuilding Plant.

Converting a conventional kart to an electric one basically boils down to replacing the engine. Electric motor direct current R-2500 (power 2.5 kW, current consumption 40 ... 100 A, voltage - 24 V, rated speed = 1800 rpm) is hinged to the rear tube of the card frame so that it can be displaced within 50 mm for tensioning the chain drive. You can also use a motor with a lower power (up to 1 kW), but always a direct current, with successive arousal... It is desirable that the selected electric motor has a reverse, that is, it can change the direction of rotation. A small drive sprocket (12 teeth) is fitted onto the motor shaft. The large driven (27 teeth) is attached to the drive axle. Both sprockets are connected by a motorcycle chain with step of 12.7 mm.

The methods for attaching the sprocket to the motor shaft depend on the design of the shaft itself. If it is spline, then the sprocket is planted directly on the shaft. The DC motor is powered from rechargeable batteries lead type with a nominal voltage of 12 or 24 V. The battery, located behind the seat or on the side of the driver, is fixed in a socket made of a steel corner 15X15 mm. The more batteries, the longer the run without recharging. The experience of using the HADI electric card showed that at a voltage of 12 V the maximum speed of the card was 20 km / h, at 24 V it reached 50 km / h. To turn on the engine remotely, the K-600 contactor is used. It works equally well at both 12 V and 24 V. If the contactor cannot be reached, it can be replaced with a powerful home-made switch. In this case, it is imperative to consult with an electrical engineer, because it is necessary not only to choose the correct cross-section of tires and wires, but also to reliably isolate the switch from the metal frame of the card. The electrical circuit (Fig. 2), the card is not very difficult. It has two current circuits. The first is the control circuit: battery B, start button KNP, contactor winding P and shunt Rsh.

The second circuit is a power one, which also includes a storage battery B, power contacts of the COP, an anchor (I) of an electric motor (M), a reversing switch (if any) and a shunt Rsh. A reversing switch is used for an electric motor that has a reversal. Then the electric card can move back and forth. In the above diagram, forward movement corresponds to the 1st position of the contacts, backward - the 2nd. The electrical circuit is switched on by pressing the gas pedal, which is connected to the KNP switch. In this case, the control current (low current) from the storage battery B through the shunt. Rsh is fed to the coil of the contactor P. After passing through its winding, a small current closes the power contacts of the KS, and the power current (100 - 200 A) from the battery enters the armature winding I, the motor winding of the OB and the reversing switch B, if any. The degree of battery discharge is monitored using an ammeter A, which is connected parallel to the shunt Rsh (the shunt must be rated for a current of 100 A) to reduce the current passing through the control device.

The forward-backward reverse lever is mounted on the steering column. The speed of the electric card is automatically adjusted depending on the load. Electrocard HADI has one indisputable advantage: noiselessness and absence of harmful exhaust gas emissions. This opens up new opportunities for karting: it allows the use of indoor areas and premises for competitions. This direction in the development of karting will undoubtedly contribute to its further popularization and the growth of the skill of young karting drivers.

  • Raise the machine with a hoist and dismantle the power plant.
  • Remove all parts that provided gasoline engine working capacity. Leave only the parts and mechanisms necessary for the stable operation of the electric motor.
  • Get rid of the power steering.
  • Modify the existing engine mounts to match the dimensions of the electric motor. Also, this work can be entrusted to car service station mechanics.
  • The shaft of the electric motor is connected to the transmission by means of a redesigned flywheel.
  • Install the electric motor and power controller in the engine compartment.
  • Secure the battery with brackets using an M50 wire to connect the unit to the controller.

One of the options for installing an electric motor on a regular car

The end of the nineteenth century is the period when steam and electric cars first appeared. By the way, it was the electric car that for the first time managed to overcome the hundred-kilometer speed line. And although there are not so many electric vehicles so far, hybrids have appeared in which an electric motor and an internal combustion engine are used simultaneously. The essence of the hybrid is that its movement begins immediately, but even the driver does not know (if you do not look at the monitor) on which engine he is driving - this is decided by the electronics. But, such a vehicle is expensive, so the Russian "craftsmen" tell how you can assemble hybrid car do it yourself. Moreover, this is not as rare as it might seem.

Do-it-yourself estimate for a hybrid car:

    Body (homemade, plastic, on bridges) - costs about $ 1,000. It is important to choose it as small as possible - this is important.

    For the interior: the two front seats of a Porsche 924 are very suitable. The rear seat cushion can be borrowed from the Toyota Supra.     The power unit, in our case also used, is an engine from a decommissioned loader made in Bulgaria, whose power is 3.6 kW, and the developed speed is 1400 rpm. You can pick up another engine by contacting the office that supplies new spare parts for forklifts. It will cost approximately $ 650.

    Speaking about the battery, it is worth recommending not to use domestic ones, since the nominal capacity can be obtained the first few times, and that's it. For the battery, fresh lead ore is needed, which we do not have in our country, therefore, for the batteries, they use remelted from old batteries. Perfect option- traction accumulators for forklifts. But their price is a second higher than the Italian starter, of which seven pieces are required. Their cost in stores will be 4,000 rubles, and in a wholesale company - 2,600 apiece.

    Well, everything that can be called "miscellaneous". This includes wheels (their width should be small to minimize rolling friction), a motor control unit (again you can use the one that is used in loaders - a relay for six speeds, costing up to $ 400, or a thyristor one that costs three times more, but with smooth adjustment), a flange designed to connect the transmission and the engine (for example, the VAZ 2101 gearbox) - $ 70, a faceplate with a coaxiality of at least 0.02 mm (for connecting the gearbox and the motor) so that you do not have to frequently change bearings (you can make your own ).

In total, everything will take until 3000 dollars and three hundred hours of the time of an average qualified engineer who will act as a welder, locksmith, electrician.

For this amount, you can become the owner of a four-seater car, the weight of which is 850 kg, and the battery has the characteristics of 84Vx200 Ah. mountain).

The number of recharge cycles is 800, the cost of charging one is 12.5 kopecks per kilometer, which can be compared with the VAZ 2101, which has a consumption of 8 liters per hundred kilometers, i.e. 80 kopecks per kilometer.

Feasibility study

The number of recharge cycles to full capacity with correct use is 800 times (from the advanced Italian, for a reasonable price). 800 times x 200 km = 160,000 km. The cost of one charge per 1 km.

It seems that there are no questions - the benefits are obvious. True, there will be questions with the traffic police, but in the end everything is resolved.

Also, there are no problems with assembling a rear-wheel drive hybrid with your own hands, in which the electric motor is fixed under the bottom of the car on cardan shaft... Installed in the cabin on-board computer works in conjunction with a computer system installed in the engine compartment. Of course, you can't do without an electric motor, controller, battery housing, battery wires and connectors.

Tip: the motor must be installed on an authorized service center to maintain the correct angle of inclination. You also need to take care of the rigid attachment of the batteries to the frame. The controller is an electrical (electronic) circuit, the main task of which is to control the frequency of rotation of the electric motor. If you directly connect the battery to the electric motor, then we will get its maximum speed without the ability to control the speed of movement. This is not right and wrong. If the control is carried out with an ordinary powerful variable resistor, then in this case the "cut off" electricity will simply be lost for heat. There is no smell of savings here.


How to make an electric car with your own hands all the same? The most acceptable option for controlling the speed of an electric vehicle is a special controller circuit. The circuit consists of a low-power variable resistance, a direct circuit for setting the rotational speed (pulse circuit) and a power unit, which supplies the required amount of electricity to the electric motor. Power section may consist of powerful thyristors, triacs, bipolar or field-effect transistors. It is important that the entire controller circuit must correctly respond to measurements of variable resistance and smoothly deliver the necessary portion of energy that will be supplied to the electric traction motor of an electric vehicle.

The only difference is that one is assembled according to a more simplified scheme and for one supply voltage, and the second is more complex and has other electronic elements in its composition. This is how the 28-year-old electrician Sergei Rusakov from Minsk begins his story, who literally on his knees came up with the most domestic electric car.

“I largely agree with the president - the Belarusian electric car can be made better”

Sergei started his electric car even before he became an auto mechanic. His hobby, of course, was an electrician. Then he received the specialty of a car mechanic and, in his spare time, “finished” his project of an electric car in the garage. Now the guy is working as an apprentice ... an electrician and is studying in this specialty at the same time. Such are the vicissitudes of fate.

Sergey daily uses his self-made electric car based on Citroen AX, simultaneously improving its characteristics. And willingly shares personal technologies.

After the test drive based on Geely, created by the National Academy of Sciences of the Republic of Bashkortostan, we were left with very conflicting feelings. On the one hand, it is good that Belarusian scientists are engaged in such a promising direction, and on the other hand, having such resources and capabilities, the car was clearly not made using the latest technologies. Sergei believes that the Belarusian electric car could have been made better, in this the guy agrees with the President of Belarus, who later noted that the battery could be placed elsewhere.

- I myself have not driven this electric car, but from what I read about it, I drew my own conclusions. Of course, in the first place would not put a huge battery in the trunk. After all, on request, it can be made in any shape. Putting it in place of a gas tank is an obvious solution. And there are questions about the layout of the engine compartment. I am convinced that if there is no internal combustion engine, then it is necessary to use the vacated space under the trunk, - says the guy.

In addition, Sergei believes that an electric car does not need a 12 V lead-acid battery, but it is easier to solve problems with lighting and other trifles with it. No need to pull new wires.

Collected an electric car from everything that was

And here we are standing in front of a home-made, literally “on the knee” electric car, assembled by a lone enthusiast. And everything is done in it the way the owner likes it.

- Just do not pay attention to the quality of performance and appearance- Sergei, the owner of an electric Citroen, is embarrassed - everything is still in the experimental stage for me, some new ideas and solutions constantly arise. And whenever possible, I try to implement them. The question, in fact, is only about money - you can do everything better, more accurately and with completely different characteristics.

When the car was bought, Sergey recalls, it had a consumption of 15 liters per "hundred", and the maximum speed was 70 km / h - apparently, the car was not watched at all. But the future creator of a self-made electric car did not care much: the car was originally purchased for conversion to electric traction. Why Citroen AX? The price of the car and its curb weight played a decisive role. According to factory data, depending on the modification, the AX weighed about 675-700 kg.

Since Sergei does everything himself and in the literal sense of the word "on his knee", in the process of rework he took the path of least resistance. Dismantled the engine along with exhaust system and a gas tank, but left the gearbox - so as not to bother with the manufacture of original axle shafts. And the electric motor was chosen as the cheapest and most widespread - from the 3.6 kW Balkankar loader. By the way, the electric motor from the loader weighs 76 kg. This is practically comparable to the mass of the internal combustion engine, so it was not possible to reduce the curb weight. Well, later it grew even more - because of the batteries. Sergey made them himself - he soldered the battery pack from individual elements.

- In Belarus, the market for components for electric vehicles is absent as a phenomenon, but in Ukraine everything is much more serious. People have been sitting on this topic for a long time, they have dozens of times more electric filling stations, much more electric cars and a lot of home-builders have been converting ordinary cars into electric cars for a long time.

It was possible to buy an entire battery from a Nissan Leaf, it would have been even a little more profitable, since each kW would have cost less, but Sergey decided not to risk it. It is not clear in what condition this battery is, whether all modules are in good working order, but for a used battery this is extremely important. By the way, today in Ukraine a used battery for Leaf (24 kW / h) with a capacity of 95% costs about 9 thousand rubles, but 2 years ago the prices were completely different.


A homemade battery cost significantly less than a ready-made unit

As a result, Sergei decided to go a more reliable way - he purchased individual battery cells. Also used, but tested and guaranteed. As a result, 160 lithium-ion cells cost him 3200 rubles. Sergei painstakingly soldered them for a month, and as a result, a traction battery of 8 kW was obtained in a homemade plywood case. Later, in a self-made electric car, another similar home-made battery appeared, but for 4 kW.

With their placement, Sergei did not philosophize much - one was located right between the front seats, and the second - in a niche under the rear seats. By the way, if you set a goal and form a package of cells a little differently, the rear battery would completely fit into the niche, but for Sergey now the process of improving the electric car is important, and not the number of passenger seats in the cabin.

But the engine and batteries are not all the expensive components of an electric vehicle. Having started looking for a controller, Sergei quickly realized that the "branded" one would not be able to: they were asking for about a thousand dollars. But, as we said above, the market of components for electric cars is very developed in Ukraine, and a home-made controller was purchased for almost 700 rubles. A rheostat from Jeep Liberty was purchased for the gas pedal during disassembly.

"Accelerates like a subcompact"

The result of all two years of torment: the silent electric Citroen AX, which develops maximum speed 115 km / h and capable of driving about 130 kilometers on a single charge. Sergei has already driven several thousand kilometers on a "homemade product", so he has already managed to get rid of "charge-phobia": the autonomy of an electric car is enough for him to move daily along the route "home-work-garage-home". Where is it charged?

- I don't throw the extension cord out of the window of my "skyscraper", - Sergey laughs, - I charge either in the garage or at work. From a regular 220 volt outlet, I can fully charge the battery in 6 hours. If you need it faster, then the process can be accelerated - then everything will take about two hours. If there was access to 380 volts, then it would be possible to cope in a little over an hour. But my schedule allows me to safely charge the car for half a day while I'm at work or poking around in the garage.

Total - in a few years, the electric car will pay off completely, even if I make it more powerful and faster.

What can you say here? Indeed, electric cars have their drawbacks, the main one being low mileage per charge. Well, the price of the issue, of course, is also embarrassing: not everyone dares to pay 9-10 thousand dollars for a used Nissan Leaf or twice as much for some other electric car. Again, the charging stations are a real misfortune: not only are they actually absent, but half of the officially opened ones either do not work or are inaccessible to everyone.

However, Sergey proved that an electric car is not only profitable and convenient for urban use, but also more affordable than it seems. Yes, not everyone has such a desire for creativity, but, as you can see, you can make a full-fledged electric car on your knees, even with a relatively small budget. And even if the electric Citroen AX is not very impressive with its characteristics, Sergei already has many plans for the future - more powerful batteries, a different electric motor, a controller ... So it turns out that you can build a full-fledged competitor to the Nissan Leaf with your own hands?
